If those forks are off a 4 stroke they definetly need to be revalved and sprung for your setup, weight and riding style. Even if they were off a 2t I would have the fork and shock set up

For the forks, did you have to shim? Use old steering stem ? Stops match up well enough?

I did the shims with the 96 bottom clamp.

You said you have 2004 twin chambers, but off what model? In 04' you'd have 250 2T, 450, and 250F all running Showa front ends, in which case there'd be huge setup differences between them...I threw some 2006 450F forks on mine and they weren't that far off, with stock springs, valving, and just a seal/oil refresh. Around 180lbs the stiffer springs in the 450 forks are spot on; if heavier, you may end up with .49's+. Oil height and clicker adjustments can usually get you in the ballpark if the spring rate is correct.

Clean build, by the way, and I like the 240mm rotor/rear master cylinder mods - Congrats!

Curious what the variation in fork lengths are between the 90's forks and the various years of modern forks. Ive got the conversion on a 95 125 but dont have the stock forks to compare lengths. Looks like everyone measures from the axle to bottom clamp for set up?

I have the crf250 forks on mine, I'm around 180lbs also. I didn't have much time to play with the clickers but should be able to this weekend.

now worries, dont pull forks to measure just for trivia. I am wondering about the 97 brake mod though ?

Very simple, get a 1997-1999 cr250 rear caliper hanger and rotor. Buy a late model Yz caliper banjo bolt, stock bolt won't clear the swingarm.

Did you have to mod the frame to get the rear master cylinder fitted? I am building a 92 right now and have a newer 450 master cylinder but don’t want to grind the frame to make it fit. Is there a trick to it?
Forgot to tell you later in my assembly I encountered a problem with the rear brake line alignment with the newer master cylinder, you have to remove some material from the top of the master cylinder to get the brake line at the proper angle to avoid pinching in the shock spring.

Got sort of the same build going on, only a 94. I keep collecting parts, same brakes, yz pegs, 97 conventional forks. Same with you when i get close I will post pictures.

Took a lot of the casting marks off while cleaning up odds and ends. I looked at every bolt on this bike and either ordered a replacement or thoroughly cleaned it.
Do these clamps bolt right onto the 96 Frame with out adjustments?

I used the stock 96 bottom clamp to avoid modifying steering stops and 2004 top clamp for the rubber mounted handlebar clamps. To use the 96 bottom clamp you must make a 0.020 shim (2 layers of soda can) around the forks.
